Chemical processing case study: Reducing downtime after sever motor failure

A customer serving chemical processing operations contacted EMC after experiencing a locked-up motor that was initially believed to need new bearings. Because motors are critical to keeping production and support equipment running, the customer needed a fast, reliable solution that would minimize downtime and reduce the risk of repeat failure. After inspecting the motor, EMC found that the issue appeared to be more serious than a standard bearing replacement. The motor showed signs of possible catastrophic bearing failure and/or an overheating event. EMC also noted a strong burnt odor, damaged bearings, damaged preload washers, a missing cooling fan, and damage to the bearing inner cap that could prevent proper sealing. Based on the condition of the motor, additional internal electrical damage was also possible



The challenge

The customer originally reported a locked-up motor and expected that replacing the bearings may resolve the issue. However, EMC’s inspection revealed multiple concerns that made a basic repair less practical and less reliable. One of the most important findings was the missing cooling fan. Without proper cooling, a motor can overheat, which can lead to bearing damage, electrical damage, reduced performance, and shortened equipment life. In this case, the visible damage and burnt odor suggested that the failure may have extended beyond the bearings alone. Downtime was also a significant concern. The replacement motor was needed urgently, and the customer required a same-day solution to keep operations moving.



emc's diagnosis

EMC identified several warning signs that pointed to a more severe failure, including:

  • Possible catastrophic bearing failure

  • Possible overheating or heat-related damage

  • Strong burnt odor consistent with bearing and/or electrical damage

  • Damaged bearings and preload washers

  • Missing cooling fan

  • Bearing inner cap damage that could prevent proper sealing

  • Potential internal electrical damage



Damaged and Rusted Bearings

Because of these findings, EMC determined that replacing the bearings alone would not be the most reliable long-term solution. The motor’s overall condition created too much uncertainty, especially if internal electrical or heat-related damage was present.

EMC recommended a full motor replacement as the most reliable long-term solution. As an alternative, EMC also advised that the motor could be sent to a qualified motor shop for further diagnostic evaluation and repair assessment.

However, EMC explained that the cost of diagnostic testing alone could exceed the cost of a new motor. In addition, because the motor showed signs of heat-related damage, a rebuild may not have provided dependable long-term reliability.


Rather than recommending an uncertain repair, EMC helped the customer choose the option that reduced risk, restored operation faster, and provided a more dependable outcome.



the result

The customer purchased a new motor, which was rushed and delivered the same day to help reduce downtime. The customer also purchased four additional motor fans to keep in shop stock.


To help prevent similar failures in the future, the customer implemented proper bearing lubrication training. Keeping replacement fans on hand also gave the customer a practical way to respond faster if a similar issue occurred again.

The project also highlights the importance of proper cooling, bearing lubrication, and keeping critical replacement parts in stock. By addressing both the immediate failure and future prevention, EMC helped the customer move from emergency response to better maintenance planning.
